Mechanical & Performance Upgrades

The team focused on ensuring the tiny "mini-van" was roadworthy and reliable for modern camping adventures:

• Cooling System Overhaul: To prevent the common overheating issues associated with these compact engines, the radiator was replaced with a new unit [08:31].
• Engine Service: A comprehensive service was performed, including fitting new spark plugs, a new cam belt, and changing all filters and oils [09:27].
• Exhaust System: A completely new rear back box was fitted to replace the corroded original [06:53].
• New Tires: The van was fitted with a fresh set of tires for safety and improved handling [14:07].

Bodywork & Structural Restoration

The van required significant metalwork to address years of rust and "creative" previous repairs:

• Welding & Fabrication: Don performed extensive handmade metalwork, as replacement panels are no longer available. This included:
  • Replacing roughly a square foot of the front floor [14:13].
  • Fabricating a new door bottom (which had previously been patched with filler) [14:20].
  • Restoring the passenger side front and rear wheel arches [14:34].
• Windscreen Replacement: The original delaminated windscreen was safely removed and replaced with a new one to ensure clear visibility [15:40].
• Paintwork: Rather than attempting a difficult full-body match, the team used a dark gray finish on the lower sections to blend the repairs seamlessly with the bumpers [14:41].

Interior & "Jazzing Up" the Cabin

The workshop transformed the interior from a "shoebox" into a cosy, stylish living space:

• Custom Upholstery: Phil Whale (Car Trimmer) refurbished the seats, keeping the original brown side material but replacing the worn centres with a fresh, bright fabric [12:23].
• Handmade Soft Furnishings: Kel and his mother-in-law, Sue, selected a playful "camper van and tea" themed fabric for custom-made curtains [10:10].
• Audio & Tech: A new sound system and a replacement aerial (matching the original style) were installed to modernise the driving experience [17:08].
• Aesthetic Details: Inspired by classic VW campers, the team added white wall tire trims and chrome hubcaps to give the Rascal a premium "Mini-Winnie" look [18:52].

Final Detailing

To bring the 80s paintwork back to life, Kel performed deep detailing, using a stiffened paintbrush to clear moss from the nooks and crannies before a full compound polish and soft mop head treatment to restore the shine [16:10].
